I have a .TBI image file that is 27.5GB. I need to split that file to fit on a bootable IFD 32GB USB Drive, which is formatted to FAT32, so the files have to be smaller than 4GB.
Is this possible with an image that is already created?

One option is to reformat the drive to NTFS.
Then you don't need to limit the size to I have a .TBI image file that is 27.5GB.

yes, any file splitter will do. just ensure you split on a 2048 byte
boundary.

I don't believe that "makedisk" has an option for a bootable NTFS USB Drive. If it is possible, which options do I need to select?

I've never done exactly what you are trying to do, but I've used BingBurn to split a large file onto DVDs. The files are name.TBI, name.1, name.2, etc.

Does your USB drive itself need to be bootable?
You can boot from CD/DVD and in come cases SD cards with
IFL/IFD on it. Then access your images as needed.
I got a Rosewill USB 3.0 SD card reader from Newegg that
allows me to boot SD cards from it. CD & DVD's are usually
bootable on newer computers and even some older ones.

I prefer that the USB Drive is bootable. I have a prewritten set of instructions for restoring based on the booting from the USB and using the image off of the USB. Unfortunately the set of instructions that were written to make the backup were not followed, so I have one big file instead of a few smaller files that will work with FAT32.

Ended up using BingBurn to create a .ISO file with a limit of 30GB. I ended up with a single ISO file that contained the Backup split into 2GB files.
Currently extracting that ISO onto my USB Drive. Hopefully that will work for what I need.
